  1. Disconnect the negative battery cable.

  3. Drain the engine coolant.

  5. Disconnect the accelerator cable from throttle body.
  6.  
  7. For vehicles equipped with automatic transaxles, disconnect the throttle cable from throttle body.
  8.  
  9. Remove the air cleaner cap, air flow meter and air cleaner hose. Refer to Air Cleaner Removal & Installation.
  10.  
  11. Remove the front exhaust pipe:
    1. Loosen the two bolts, and disconnect the bracket.
    2.  
    3. Remove the two bolts and nuts holding the front exhaust pipe to the catalytic converter.
    4.  
    5. Remove the four nuts holding the front exhaust pipe to the exhaust manifolds.
    6.  
    7. Remove the front exhaust pipe and gaskets.

    1. Using a 5 mm hexagon wrench, remove the two nuts and V-bank cover.

    1. Disconnect the following hoses:

      PS idle-up air hose
       
      Water bypass hoses
       
      No. 5 air hose

    5. Remove the two bolts, ISC valve and gasket.

      Three BVSV vacuum hoses

      Water bypass hose

    5. Remove the two bolts, two nuts, throttle body and gasket.

    3. Remove the two bolts, and disconnect the three clamps and the left-hand engine wire.

    1. Disconnect the two vacuum hoses from the vacuum tank.

    1. Disconnect the radiator upper hose.

    1. Remove the union bolt and two gaskets, and disconnect the No. 2 fuel pipe from the cold start injector.

    5. Remove the two union bolts, four gaskets and No. 2 fuel pipe.
    6.

  41. Remove the air intake chamber:
    1. Remove the nut and disconnect the PS ACV.
    2.  
    3. Remove the two bolts and No. 1 engine hanger.
    4.  
    5. Remove the two bolts and air intake chamber stay.
    6.  
    7. Remove the bolt and disconnect the hydraulic pressure pipe.
    8.  
    9. Remove the nut and disconnect the two ground straps.
    10.  
    11. Using an 8 mm hexagon wrench, remove the two bolts, nuts, air intake chamber and gasket.

  43. Remove the No. 1 cooler. Remove the two nuts, bolt, No. 1 EGR cooler and gasket.

  45. Disconnect the right-hand engine wire harness:
    1. Disconnect the following connectors:

      Three injector connectors
       
      Water temp. sender gauge connector
       
      Oxygen sensor connector
       
      PS pump connector
       
      Oil pressure switch connector
       
      Engine oil level sensor connector
       
      A/C compressor connector
       
      Water temp. sensor connector (for hydraulic cooling fan)

    3. Remove the two clamps, four bolts and engine wire harness.
    4.

  47. Remove the left-hand delivery pipe and injectors:
    1. Disconnect the fuel return hose from the No.1 fuel pipe (fuel inlet hose).

    3. Remove the two bolts and left-hand delivery pipe together with three injectors.

    1. Disconnect the two air hoses from the intake manifold.
    2.  
    3. Remove the two bolts and air pipe.
    4.

  51. Remove the right-hand delivery pipe and injectors. Remove the three bolts and right-hand delivery pipe together with the No. 1 fuel pipe and three injectors.

  53. Remove the water bypass outlet. Remove the two nuts, water bypass outlet and gasket.

    1. Remove the two bolts and No.2 idler pulley bracket stay and disconnect the ground strap.
    2.  
    3. Remove the eight bolts, four nuts, intake manifold and gasket.
    4.

  57. Remove the right-hand exhaust manifold:
    1. Remove the three nuts and heat insulator.
    2.  
    3. Remove the six nuts, exhaust manifold and gasket.
    4.

  59. Remove the left-hand exhaust manifold:
    1. Remove the bolt, two nuts, and heat insulator.
    2.  
    3. Remove the six nuts, exhaust manifold and gasket.
    4.

  61. Remove the oil dipstick assembly, Remove the bolt and oil dipstick assembly.

  63. Remove the spark plugs
  64.  
  65. Remove the timing belt, camshaft timing pulleys and No. 2 idler pulley. Refer to Timing Belt Removal & Installation.

  67. Remove the cylinder head covers. Remove the eight nuts, seal washers, cylinder head cover and gasket. Remove the two cylinder head covers. Refer to Valve Covers, Removal & Installation.

  69. Remove the camshafts. Refer to Camshafts & Valve Lifters, Removal & Installation.
  70.  
  71. Remove the PS pump bracket. Remove the two bolts and PS pump bracket.
  72.  
  73. Remove the left-hand engine hanger Remove the two bolts and the left-hand engine hanger.
  74.  
  75. Remove the cylinder heads:
    1. Using an 8 mm hexagon wrench, remove the cylinder head (recessed head) bolts.
    2.  
    3. Uniformly loosen and remove the cylinder head (12 pointed head) bolts in several passes, in the sequence shown.
      WARNING
      Head warpage or cracking could result from removing bolts in an incorrect order.

    4.  
    5. Lift the cylinder head from the dowels on the cylinder block and place the two cylinder heads on wooden blocks on a bench. If the cylinder head is difficult to lift, off, pry with a screwdriver between the cylinder head and cylinder block.
      WARNING
      Be careful not to damage the contact surfaces of the cylinder head and cylinder block.

To install:

  1. Install the cylinder heads:
    1. Place cylinder head on cylinder block.
    2.  
    3. Place a new cylinder head gasket in position on the cylinder block.
      WARNING
      Be careful of the installation direction.

    5. Place the cylinder head in position on the cylinder head gasket.

  3. Install the head bolts and tighten, in sequences, using 3 steps:
    1. Apply a light coat of engine oil on the threads of the bolts and install. Uniformly tighten the cylinder head bolts in several passes, in sequence, to 25 ft. lbs. (34 Nm).

    3. Mark the front of the cylinder head bolt with paint. Retighten the cylinder head bolts 90 degrees in the proper sequence.

    5. Retighten the cylinder head bolts by an additional 90 degrees.

  5. Apply a light coat of engine oil on the recessed head bolts. Install the head bolts and tighten to 13 ft. lbs. (18 Nm).

  7. Install the left side engine hanger and tighten to 29 ft. lbs. (39 Nm).
  8.  
  9. Install the PS pump bracket with the three bolts and tighten to 32 ft. lbs. (43 Nm).
  10.  
  11. Install the camshafts.
  12.  
  13. Turn the camshaft and position the cam lobe upward.
  14.  
  15. Check and adjust the valve clearance.
  16.  
  17. Apply a suitable multi-purpose grease to the new camshaft oil seals and install with the proper tool.
  18.  
  19. Install the proper seal packing to the cylinder heads.

  21. Install the cylinder head cover gasket and install with the seal washers and nuts. Tighten to 52 inch lbs. (6 Nm).

  23. Install the No. 3 timing belt cover and tighten the bolts 65 inch lbs. (7 Nm).

  25. Install the No. 2 idler pulley, the camshaft timing pulleys and the timing belt.
  26.  
  27. Install the spark plugs and tighten to 13 ft. lbs. (18 Nm).
  28.  
  29. Install the heat insulator and the right side exhaust manifold with a new gasket. Tighten the nuts to 29 ft. lbs. (40 Nm).
  30.  
  31. Install the oil dipstick with the bolt.
  32.  
  33. Install the heat insulator and the left side exhaust manifold with a new gasket and tighten the nuts to 29 ft. lbs. (39 Nm).
  34.  
  35. Install the intake manifold with new gaskets. Tighten the nuts and bolts to 13 ft. lbs. (18 Nm).
  36.  
  37. Install the No. 2 idler pulley bracket and tighten to 13 ft. lbs. (18 Nm).
  38.  
  39. Install a new gasket and the water bypass outlet with the two nuts and tighten to 74 inch lbs. (8 Nm).
  40.  
  41. Install the fuel injectors and the delivery pipes.
  42.  
  43. Install the air pipe with the two bolts and tighten to 73 inch lbs. (8 Nm).
  44.  
  45. Connect the two clamps, and install the engine wire harness with the four bolts.
  46.  
  47. Connect the following connectors:

    Three injector connectors
     
    Water temp. sender gauge connector
     
    Oxygen sensor connector
     
    PS pump connector
     
    Oil pressure switch connector
     
    Engine oil level sensor connector
     
    A/C compressor connector
     
    Water temp. sensor connector (for hydraulic cooling fan)

  49. Install a new gasket and the No.1 EGR cooler with the bolt and two nuts and tighten to 13 ft. lbs. (18 Nm).

  51. Install the air intake chamber with new gaskets and tighten the mounting bolts to 32 ft. lbs. (43 Nm).
    1. Connect the two ground straps with the nut and tighten to 9 ft. lbs. (13 Nm).
    2.  
    3. Connect the hydraulic pressure pipe with the bolt and tighten to 14 ft. lbs. (20 Nm).
    4.  
    5. Install the air intake chamber stay and tighten to 29 ft. lbs. (39 Nm).
    6.  
    7. Install the No. 1 engine hanger and tighten to 29 ft. lbs. (39 Nm).
    8.  
    9. Connect the PS ACV with the nut.
    10.

  53. Install the No. 2 fuel pipe with four new gaskets and the union boots and tighten to 25 ft. lbs. (34 Nm).
    1. Connect the IACV vacuum hose.
    2.  
    3. Connect the No. 2 fuel pipe with two new gaskets and the union bolt and tighten to 11 ft. lbs. (15 Nm).
    4.

  55. Connect the cold start injector connector.

    Brake booster vacuum hose

    1. Connect the two VSV connectors.

    3. Connect the two vacuum hoses to the IACV VSV.

    5. Connect the two vacuum hoses to the fuel pressure control VSV.
    6.

  69. Install the EGR pipe with a new gasket and sleeve ball, and tighten the mounting bolts to 13 ft. lbs. (18 Nm) and the nut to 58 ft. lbs. (77 Nm).

  73. Install the EGR valve and vacuum modulator with a new gasket. Tighten the mounting bolts to 13 ft. lbs. (18 Nm). Install the vacuum pipe hoses.

    1. Install a new gasket and the throttle body with the two bolts and two nuts and tighten to 9 ft. lbs. (13 Nm).

      Four EGR vacuum hoses
       
      Water bypass hose

    1. Install a new gasket with the two bolts and tighten to 9 ft. lbs. (13 Nm).

    3. Connect the ISC valve connector.

    5. Connect the following connectors:

      PS idle-up air hose

      No. 5 air hose

  79. Using a 5 mm hexagon wrench, install the V-bank cover with the two nuts.

  81. Install the alternator.

  83. Connect front exhaust pipe:
    1. Place three new gaskets on the front pipe.

    3. Install the front pipe with the two bolts and six nuts. Torque the nut:

      To manifold: 46 ft. lbs. (62 Nm)
       
      To converter: 32 ft. lbs. (43 Nm)
       

    4.  
    5. Connect the bracket with the two bolts.
    6.

  85. Connect the air clearance hose, and install the air cleaner cap and air flow meter with the four clips.
    1. Tighten the air cleaner hose clamp bolt.

    3. Connect the air hoses.

    5. Connect the coil cord clamp.

    8.

  87. Install the accelerator cable and connect the throttle cable, if equipped with an automatic transaxle.

CAUTION
Fuel injection systems remain under pressure even after the engine has been turned OFF. The fuel system pressure must be relieved before disconnecting any fuel lines. Failure to do so may result in fire and/or personal injury.

  1. Relieve the fuel pressure.
  2.  
  3. Disconnect the negative battery cable. If the vehicle is equipped with an air bag, wait at least 90 seconds from the time the ignition switch is turned to the "LOCK" position and the negative battery cable is disconnected before starting work.
  4.  
  5. Drain the cooling system.

  7. Disconnect the accelerator cable and the throttle cable on vehicles equipped with an automatic transaxle.
  8.  
  9. Remove the air cleaner cover, air flow meter and the air duct.
  10.  
  11. Remove the cruise control actuator and bracket, if equipped.
  12.  
  13. Disconnect the two engine ground straps.
  14.  
  15. Remove the right engine mounting support.
  16.  
  17. Disconnect the radiator hoses.
  18.  
  19. Disconnect the two heater hoses.
  20.  
  21. Disconnect and plug the fuel feed and return lines from the fuel rail assembly.
  22.  
  23. Disconnect and plug the pressure hose from the hydraulic motor.
  24.  
  25. Remove the V-bank cover.
  26.  
  27. Disconnect the fuel pressure control VSV.
  28.  
  29. Disconnect the fuel pressure regulator.
  30.  
  31. Disconnect the cylinder head rear plate.
  32.  
  33. Disconnect the intake air control valve VSV.
  34.  
  35. Disconnect the EGR vacuum modulator.

  85. Remove the air intake chamber.

  87. Disconnect the left engine wire harness and position it out of the way.

  89. Remove the wire harness from the rear of the engine.

  91. Disconnect the right engine wire harness and position it out of the way.

  93. Remove the ignition coils and the spark plugs.

  95. Remove the timing belt.
  96.  
  97. Remove the camshaft pulleys and the timing belt rear cover.
  98.  
  99. Remove the cylinder head rear plate.

  103. Remove the air assist hose and vacuum hose.

  105. Remove the intake manifold and fuel rail assembly.

  109. Remove the EGR pipe from the right exhaust manifold.

  111. Remove the exhaust manifolds.

  113. Remove the dipstick assembly and the P/S pump bracket.

  115. Remove the valve covers and the camshaft position sensor.

  117. Remove the camshafts.

  119. Remove the cylinder heads:
    1. Using an 8 mm hexagon wrench, remove the cylinder head (recessed head) bolt on each cylinder head, then repeat for the other side.
    2.  
    3. Uniformly loosen and remove the 8 cylinder head (12 pointed head) bolts on each cylinder head, in several passes, in the sequence shown, then repeat for the other side, as shown. Remove the 16 cylinder head bolts and plate washers.
      WARNING
      Head warpage or cracking could result from removing bolts in an incorrect order.

    5. Lift the cylinder head from the dowels on the cylinder block and place the 2 cylinder heads on wooden blocks on a bench. If the cylinder head is difficult to lift off, pry between the cylinder head and cylinder block with a screwdriver.
      WARNING
      Be careful not to damage the contact surfaces of the cylinder head and cylinder block.

To install:

  1. Place the new cylinder head gasket onto the cylinder block. Place the cylinder head onto the gasket.
  2.  
  3. Coat the threads of the 8 cylinder head bolts (12-sided) with clean engine oil and install the bolts into the cylinder head. Uniformly tighten the bolts in sequence in three steps to an ultimate torque of 40 ft. lbs. (54 Nm). If any of the bolts does not meet the torque, replace it.

  5. Mark the forward edge of each bolt with paint and then retighten each bolt, in proper sequence, an additional 90 degrees. Check that each painted mark is now at a 90 degrees angle to the front. The paint mark should have been applied to the bolt in the 9 o'clock position and should now be in the 12 o'clock position.

  7. Coat the threads of the two remaining 8mm bolts with engine oil and install them. Tighten to 13 ft. lbs. (18 Nm).
  8.  
  9. Install the camshafts and adjust the valves.
  10.  
  11. Apply sealant to the cylinder heads where the camshaft supports meet the cylinder heads.

  13. Use new gaskets and install the cylinder head covers.
  14.  
  15. Install the dipstick and power steering pump bracket.
  16.  
  17. Install the exhaust manifolds. Torque the nuts to 36 ft. lbs. (49 Nm).
  18.  
  19. Install the EGR pipe to the right exhaust manifold.
  20.  
  21. Install the water outlet.
  22.  
  23. Install the intake manifold and the fuel rail assembly. Torque the intake manifold nuts and bolts to 11 ft. lbs. (15 Nm).
  24.  
  25. Install the air assist hose and the two water bypass hoses.
  26.  
  27. Install the water inlet pipe and the cylinder head rear plate.
  28.  
  29. Install the timing belt rear cover and the camshaft pulleys.
  30.  
  31. Install the timing belt.
  32.  
  33. Install the spark plugs and the ignition coils.
  34.  
  35. Install the right engine wire harness.
  36.  
  37. Install the wire harness to the rear of the engine.
  38.  
  39. Install the left engine wire harness.
  40.  
  41. Install the air intake chamber.
  42.

  55. Connect the EGR gas temperature connector.

  57. Connect the A/C idle up connector.

  59. Install the engine hanger and the intake chamber support.

  61. Connect the two P/S air hoses.
  62.  
  63. Install the P/S pressure tube to the intake chamber.
  64.  
  65. Install the oxygen sensor connector to the pressure tube.
  66.  
  67. Install the two ground straps to the intake chamber.
  68.  
  69. Install the data link connector to the bracket.
  70.  
  71. Connect the power brake booster vacuum hose.
  72.  
  73. Connect the PCV hose.
  74.  
  75. Connect the IAC valve vacuum hose.
  76.  
  77. Install the emission control valve set and related vacuum hoses and connectors.

  79. Install the V-bank cover.
  80.  
  81. Connect the pressure hose to the hydraulic motor.
  82.  
  83. Connect the fuel lines to the fuel rail assembly.
  84.  
  85. Connect the heater and radiator hoses.
  86.  
  87. Install the right engine mounting support.
  88.  
  89. Connect the two engine ground straps.
  90.  
  91. Install the cruise control actuator and bracket.
  92.  
  93. Install the air cleaner, air flow meter and air duct assembly.
  94.  
  95. Connect the accelerator cable and the throttle cable on vehicles equipped with an automatic transaxle.
  96.  
  97. Fill the cooling system to the proper level with coolant.
  98.  
  99. Connect the negative battery cable.
  100.  
  101. Start the engine and check for leaks. Bleed the air from the cooling system.
  102.  
  103. Adjust the ignition timing.
  104.  
  105. Road test the vehicle and check for unusual noise, shock, slippage, correct shift points and smooth operation.
  106.  
  107. Recheck the coolant and engine oil levels.
