Removal & Installation



4.2L Engine
  1. Before servicing the vehicle, refer to the Precautions section.
  2.  
  3. Disconnect the negative battery cable.
  4.  
  5. Remove or disconnect the following:

    A/C compressor bottom bolts and loosen the top bolts
     
    Oil dipstick and tube
     

  6.  
  7. Raise and safely support the vehicle.
  8.  
  9. Drain the engine crankcase oil.
  10.  
  11. Remove or disconnect the following:

    Left and right front tire and wheel assemblies
     
    Engine protection shield mounting bolts and shield
     
    Front steering gear crossmember
     
    Left and right driveshafts
     
    Front drive axle clutch fork assembly
     
    Prop shaft from the front axle pinion yoke
     
    Unclip the transmission cooler lines from the engine block
     
    Front differential bolts and position the differential aside
     
    4 transmission bell housing-to-oil pan bolts
     
    Remaining oil pan bolts
     
    Oil pan, by placing 2 oil pan bolts in the jack screws on the oil pan and tighten evenly to release the oil pan from the engine
     

  12.  

To install:

  1. Clean the gasket mounting surfaces.
    NOTE
    The alignment between the rear of the oil pan and the rear of the block is critical. When the oil pan is installed it could be inadvertently shifted front or back a small amount which could cause a transmission alignment problem. The back to the oil pan needs to be flush with the engine block.

  2.  
  3. Apply a 0.12 in. (3mm) bead of sealant to engine block, rather than the oil pan.
    NOTE
    The oil pan MUST be installed within 10 minutes of applying the sealant to the engine block.

  4.  
  5. Install or connect the following:
    NOTE
    After the bolts are installed, before tightening them to specifications, check the oil pan alignment. Use a straight edge on the back to the block and the oil pan transmission mounting surface.



    Oil pan, maneuvering it to clear the oil pump and screen assembly
     



    Oil pan bolts; tighten the side bolts to 18 ft. lbs. (25 Nm) and the end bolts to 89 inch lbs. (10 Nm)
     
    Transmission bell housing-to-oil pan bolts and tighten to 35 ft. lbs. (47 Nm)
     
    A/C compressor bottom bolts. Tighten to 37 ft. lbs. (50 Nm)
     
    Front differential bolts and tighten to 63 ft. lbs. (85 Nm)
     
    Front drive axle and clutch fork assembly
     
    Transmission cooler lines to block
     
    Prop shaft to front differential
     
    Steering gear crossmember
     
    Left and right driveshaft
     
    Oil pan drain plug. Tighten to 19 ft. lbs. (26 Nm)
     
    Engine protection shield. Tighten the bolts to 18 ft. lbs. (25 Nm)
     
    Left and right front wheel and tire assemblies
     

  6.  
  7. Carefully lower the vehicle.
  8.  
  9. Refill the crankcase with fresh oil. Start the engine, establish normal operating temperatures and check for leaks.
  10.  

5.3L & 6.0L Engines
  1. Before servicing the vehicle, refer to the Precautions section.
  2.  
  3. Disconnect the negative battery cable.
  4.  
  5. Drain the engine crankcase oil and differential oil.
  6.  
  7. Remove or disconnect the following:

    Oil level dipstick
     
    Front shock upper retaining nuts
     
    Tires and wheels
     
    Engine shield bolts and shield
     
    Power steering gear
     
    Left and right Antilock Brake System (ABS) wiring harnesses from the retainers
     
    Wheel Speed Sensor (WSS) electrical connectors
     
    Brake hose retaining bolts from the frame
     
    Sway bar link pins from the lower control arm on both sides
     

  8.  
  9. Place an adjustable jackstand under the lower control arm.

    Upper ball joint pinch bolt and nut
     
    Upper control arm from the upper ball joint
     

  10.  
  11. Lower and remove the jackstand, letting the suspension hang.

    Left driveshaft
     
    Right driveshaft from the intermediate shaft bearing only. Do not remove the driveshaft from the steering knuckle. Position the driveshaft aside.
     

  12.  
  13. Using wire or hooks, secure the front shock modules to the frame. Do NOT let the shocks and steering knuckle hang without being supported.
  14.  
  15. Matchmark the position of the propeller shaft to the front axle pinion yoke.
  16.  
  17. Remove or disconnect the following:
    NOTE
    The oil pan gasket is reusable if it is not damaged.



    Yoke retainer bolt and yoke retainers from the front axle pinion yoke. Wrap the bearing caps with tap to avoid losing the bearing rollers. Secure the propeller shaft to the frame.
     
    Transmission oil cooler lines from the retainer
     
    Transmission oil cooler line retaining bracket bolt and bracket
     
    Inner axle shaft
     
    Starter
     
    Flywheel inspection cover from the left side of the transmission
     
    Battery cable channel bolt from the front of the oil pan
     
    Battery cable channel from the oil pan
     
    Loosen the 2 upper A/C compressor bracket bolts
     
    2 lower A/C compressor bracket bolts
     
    Front differential attachment bolts. Secure the front differential to the frame.
     
    2 lower bellhousing bolts
     
    Oil pan bolts
     
    Oil pan by tilting the rear of the oil pan down to clear the transmission, pull the oil pan rearward past the front wire harness, then lower the oil pan clear of the vehicle

  19. Drill out the oil pan gasket retaining rivets, if necessary. Remove the gaskets. Discard the gaskets and rivets.
  20.  

To install:


NOTE
The proper alignment of the oil pan is very important. The rear bolt hold location of the oil pan provide mounting points for the transmission bellhousing. To ensure the rigidity of the powertrain and correct transmission alignment, make sure that the rear of the block and rear of the oil pan NEVER protrude beyond the engine block and transmission bellhousing plane.


NOTE
If replacing the oil pan gasket, it is not necessary to rivet the NEW gasket to the pan.

  1. Apply a 0.20 in. (5mm) bead of sealant 0.80 in. (20mm) long to the engine block. Apply the sealant directly onto the tabs of the front cover gasket that protrudes into the oil pan surface.

  5. Pre-assemble the oil pan gasket and bolts to the pan. Install the gasket onto the pan. Install the oil pan bolts to the pan and through the gasket.

  7. Install the oil pan, oil pan gasket and bolts to the engine block as an assembly.
  8.  
  9. Hand-start the bolts into the engine block snug-tight. Do not fully tighten yet.
  10.  
  11. Install the 2 lower bellhousing bolts and tighten to 37 ft. lbs. (50 Nm).
  12.  
  13. Tighten the 2 rear oil pan-to-rear cover bolts to 106 inch lbs. (12 Nm) and the remaining oil pan bolts to 18 ft. lbs. (25 Nm).
  14.  
  15. Release the differential from the frame and install to the oil pan. Install and tighten the bolts to 63 ft. lbs. (85 Nm).
  16.  
  17. Install or connect the following:

    2 lower A/C compressor bracket bolts. Tighten the lower and upper compressor bolts to 37 ft. lbs. (50 Nm).
     
    Battery cable channel to the oil pan
     
    Battery cable channel bolt and tighten to 106 inch lbs. (12 Nm)
     
    Flywheel inspection cover to the left side of the transmission
     
    Starter
     
    Inner axle shaft
     
    Transmission oil cooler line retaining bracket and bolt. Torque the bolt to 80 inch lbs. (9 Nm).

  19. Unhook the right driveshaft from the frame.

    Left and right driveshafts
     

  20.  
  21. Unsecure the shocks from the frame. Put adjustable jackstand under the lower control arm. Using the jackstand, raise the lower control arm and knuckle assembly in order to connect the upper ball joint to the upper control arm.

    Upper ball joint pinch nut and bolt and tighten to 30 ft. lbs. (40 Nm). Remove the jackstand.
     
    Sway bar link pins to the lower control arm on both sides
     
    Steering gear
     

  22.  
  23. Unsecure the prop shaft from the frame. Align the matchmarks on the prop shaft to the marks on the front axle pinion yoke.

    Propeller shaft to the front axle pinion yoke
     
    Yoke retainers and yoke retainer bolts to the front axle pinion yoke. Torque the bolts to 15 ft. lbs. (20 Nm).
     
    Brake hose retaining bolts to the frame and tighten to 18 ft. lbs. (25 Nm).
     
    WSS electrical connectors
     
    Left and right ABS wiring harnesses to the retainers
     
    Differential with oil
     
    Engine shield and bolts. Tighten the bolts to 18 ft. lbs. (25 Nm).
     
    Tires and wheels
     

  24.  
  25. Fill the engine with oil. Fill the power steering system with fluid.

    Upper shock nuts and tighten to 74 ft. lbs. (100 Nm).
     
    Oil dipstick
     
    Negative battery cable
