Removal & Installation



3.6L Engine

NOTE
Clean the fuel and Evaporative Emission (EVAP) connections and surrounding areas prior to disconnecting the lines in order to avoid possible system contamination.

  1. Before servicing the vehicle, refer to the Precautions Section.
  2.  
  3. Relieve the fuel system fuel pressure.
  4.  
  5. Drain the fuel tank.
  6.  
  7. Raise and support the vehicle.
  8.  
  9. Loosen the fuel fill hose clamp at the fuel tank.
  10.  
  11. Remove the fuel tank fill hose from the fuel tank.
  12.  
  13. Disconnect the EVAP vent solenoid hose on the tank from the EVAP vent valve solenoid hose.
  14.  
  15. Disconnect the EVAP vent pipe quick-connect fitting from the fill pipe EVAP vent pipe quick-connect fitting.
  16.  
  17. Disconnect the fuel feed, and the EVAP lines from the fuel tank lines.
  18.  
  19. Support the exhaust system.
  20.  
  21. Remove the rubber exhaust pipe hangers in order to allow the exhaust system to drop slightly.
  22.  
  23. Remove the fuel tank shield retainers.
  24.  
  25. Remove the fuel tank shield.
    WARNING
    Do not bend the fuel tank straps as this may damage the straps.

  27. Support the fuel tank with a suitable adjustable jack.
  28.  
  29. Remove the fuel tank strap bolts.
  30.  
  31. Using the jack lower the fuel tank.
  32.  
  33. Disconnect the fuel sender jumper harness electrical connector.
  34.  
  35. Remove the fuel tank and place the tank in a suitable work area.
  36.  
  37. Disconnect and remove the fuel pressure sensor and fuel sender jumper harness electrical connectors.
    NOTE
    Note the routing of the lines for installation.

  38.  
  39. Disconnect and remove the fuel feed line, and the EVAP lines.
  40.  
  41. Remove the EVAP canister.
  42.  
  43. Remove the insulator pads from the fuel tank. Note the location of the insulator pads for installation.
  44.  
  45. Disconnect the fuel sender module electrical connectors.
    WARNING
    Do Not handle the fuel sender assembly by the fuel pipes. The amount of leverage generated by handling the fuel pipes could damage the joints.

  47. Disconnect the fuel pipes from the fuel sender.
    WARNING
    Avoid damaging the lockring. Use only J-45722 to prevent damage to the lockring.


    WARNING
    Do Not handle the fuel sender assembly by the fuel pipes. The amount of leverage generated by handling the fuel pipes could damage the joints.


    NOTE
    Do NOT use impact tools. Significant force will be required to release the lockring. The use of a hammer and screwdriver is not recommended. Secure the fuel tank in order to prevent fuel tank rotation.

  49. Use tool J 45722 and a long breaker-bar in order to unlock the fuel sender lockring. Turn the fuel sender lockring in a counterclockwise direction.

  51. Remove the fuel sender lockring and the fuel sender from the fuel tank.
  52.  
  53. Remove and discard the fuel sender seal.
  54.  
  55. Remove the fuel level sensor from the fuel sender module.
    NOTE
    Some lockring were manufactured with DO NOT REUSE stamped into them. These lockrings may be reused if they are not damaged or warped.


    NOTE
    Inspect the lockring for damage due to improper removal or installation procedures. If damage is found, install a NEW lockring.


    NOTE
    Check the lockring for flatness.

  57. Place the lockring on a flat surface. Measure the clearance between to lockring and the flat surface using a feeler gage at 7 points.
  58.  
  59. If the warpage is less than 0.41mm (0.016 in.), the lockring does not require replacement.
  60.  
  61. If the warpage is greater than 0.41mm (0.016 in.), the lockring must be replaced.

To install:

  1. Install the fuel level sensor to the fuel sender module.
  2.  
  3. Clean the fuel sender sealing flange.
    NOTE
    Always replace the fuel sender seal when installing the fuel sender assembly.

  5. Install the NEW fuel sender seal to the fuel tank seal groove.
  6.  
  7. Install the fuel sender and the fuel sender lockring.
    NOTE
    Always replace the fuel sender seal when installing the fuel sender assembly. Replace the lockring if necessary. Do not apply any type of lubrication in the seal groove. Ensure the lockring is installed with the correct side facing upward. A correctly installed lockring will only turn in a clockwise direction.

  9. Use tool J 45722 in order to install the fuel sender lockring. Turn the fuel sender lockring in a clockwise direction.
  10.  
  11. Install the fuel pipes to the fuel sender.
  12.  
  13. Install the fuel sender sensor electrical connectors.
  14.  
  15. Install the insulator pads to the fuel tank.
  16.  
  17. Install the EVAP canister.
    WARNING
    Do not attempt to straighten kinked nylon pipes. Replace any kinked nylon pipes in order to prevent damage to the vehicle. Do not attempt to repair sections of nylon pipes. Replace damaged nylon pipes. Replace the vapor pipes with original equipment or parts that meet GM specifications. Replace the vapor hoses with original equipment or parts meeting GM specifications. Use only reinforced fuel-resistant hose identified with the word Fluoroelastomer or GM 6163M on the hose.

  19. Install and connect the fuel feed line, and the EVAP lines.
  20.  
  21. Install and connect the fuel pressure sensor and fuel sender jumper harness electrical connectors.
  22.  
  23. Install the fuel tank onto a suitable jack.
  24.  
  25. Partially raise the fuel tank until the electrical connection can be made.
  26.  
  27. Connect the fuel sender jumper harness electrical connector.
  28.  
  29. Completely raise the tank.
  30.  
  31. Install the fuel tank strap bolts. Tighten the bolts to 35 ft. lbs. (48 Nm).
  32.  
  33. Remove the jack from the fuel tank.
  34.  
  35. Position the fuel tank shield to the fuel tank.
  36.  
  37. Install the shield retainers.
  38.  
  39. Install the rubber exhaust pipe hangers.
  40.  
  41. Remove the support from the exhaust system.
  42.  
  43. Connect the fuel feed, and EVAP lines to the fuel tank lines.
  44.  
  45. Connect the EVAP vent pipe quick-connect fitting to the fill pipe EVAP vent pipe quick-connect fitting.
  46.  
  47. Connect the EVAP vent pipe quick-connect fitting to the fill pipe EVAP vent pipe quick-connect fitting.
  48.  
  49. Install the fuel tank fill hose onto the fuel tank. Install the hose over the orientation feature on the tank until fully seated to the tank.
  50.  
  51. Tighten the fuel fill hose clamp at the fuel tank. Tighten the clamp to 22 inch lbs. (3 Nm).
  52.  
  53. Lower the vehicle.
  54.  
  55. Add fuel and install the fuel fill cap.
  56.  
  57. Connect the negative battery cable.
  58.  
  59. Inspect the fuel system for leaks by performing the following steps:
    1. Turn ON the ignition for 2 seconds.
    2.  
    3. Turn OFF the ignition for 10 seconds.
    4.  
    5. Turn ON the ignition.
    6.  
    7. Inspect for fuel leaks.
    8.

  1. Before servicing the vehicle, refer to the Precautions Section.

  5. Drain the fuel tank.

  7. Remove or disconnect the following:
    CAUTION
    When removing the fuel sender from the tank, the reservoir bucket is full of fuel. Use caution in containing the fuel.


    NOTE
    Note the direction the strainer is pointing.



    Negative battery cable
     
    Spare tire and jack
     
    Trunk lining
     
    Fuel sender access panel
     
    Sender and quick connect fittings from the sender
     
    Electrical connector from the sender and position harness and hoses aside
     



    Sender retaining ring
     
    Sender and take note of its position
     
    Fuel sender O-ring and discard it
     



    Strainer from the pump by pulling it down and twisting
     
    Pump electrical wires and hoses
     
    Pump assembly out of the rubber connectors
     

  8.  

To install:

  1. Transfer any insulators and grommets from the old pump to the new one.
  2.  
  3. Connect the pump to the fuel hose and tilt the bottom of the pump into the mounting bracket.
  4.  
  5. Install or connect the following:

    New strainer on the pump so it points in the same direction as noted during removal
     
    Electrical connectors and fuel lines to the pump
     
    New O-ring on top of the fuel tank
     
    Fuel sender assembly into the tank
     
    Lockring
     
    Fuel line quick connectors
     
    Sender electrical connector
     
    Fuel sender access cover
     
    Trunk liner
     
    Spare tire and jack
     

  6.  
  7. Refill with fuel and check for leaks.
  8.
