Fuel Pressure Regulator



Fuel injected engines have fuel pumps which produce more pressure than is normally required. A fuel pressure regulator bypasses excess fuel to the fuel tank. A vacuum line applies varying amounts of vacuum to the regulator. As the engine changes speed and load, the vacuum also changes. This allows the pressure regulator to vary the fuel pressure to suit the engine's demands.

Removal & Installation
1gr-FE Engine
  1. Properly relieve the fuel system pressure.
  2.  
  3. Remove the engine appearance cover.
  4.  
  5. Remove the air intake assembly.
  6.  
  7. Disconnect the fuel return hose from the pressure regulator.
  8.  
  9. Remove the pressure regulator and disconnect the vacuum hose.
  10.  

To install:

  1. Connect the vacuum hose to the regulator. Apply a light coat of gasoline to the new O-ring and install it on the regulator. Install the regulator and tighten it to 80 inch lbs. (9 Nm).
  2.  
  3. Connect the fuel return hose.
  4.  
  5. Install the air intake assembly.
  6.  
  7. Install the engine appearance cover.
  8.  
  9. Start the engine and check for leaks.
  10.  

2RZ-FE & 3RZ-FE Engines

  1. Relieve the fuel system pressure.
  2.  
  3. Disconnect the vacuum line from the fuel pressure regulator.
  4.  
  5. Carefully, loosen the hose clamp and then remove the fuel return line.
  6.  
  7. With care, loosen the two retaining bolts. Use clean shop cloths to catch spilled fuel as the bolts are loosened.
  8.  
  9. Remove the bolts and separate the fuel pressure regulator from the fuel rail.
  10.  

To install:

  1. Installation is the reverse of the removal process. Use a new O-ring seal. Apply a light coat of gasoline to a new O-ring, and then install it onto the regulator.
  2.  
  3. Tighten the bolts to 78 inch lbs. (8.8 Nm).
  4.  
  5. Start the engine and check for leaks.
  6.

  1. Relieve the fuel system pressure.
  2.  
  3. Disconnect the vacuum line from the fuel pressure regulator.
  4.  
  5. Carefully loosen the hose clamp and then remove the fuel return line.
  6.  
  7. Carefully remove the two retaining bolts. Use clean shop cloths to catch spilled fuel as the bolts are loosened.
  8.  
  9. Remove the bolts and separate the fuel pressure regulator from the fuel rail.
  10.  

To install:

  1. Installation is the reverse of the removal process. Use a new O-ring seal. Apply a light coat of gasoline to a new O-ring, and then install it onto the regulator.
  2.  
  3. Tighten the bolts to 66 inch lbs. (7.5 Nm).
  4.  
  5. Start the engine and check for leaks.
  6.  

5vz-FE Engine
  1. Relieve the fuel system pressure.
  2.  
  3. Remove the air intake assembly.
  4.  
  5. Remove the intake air connector (upper intake manifold).
  6.  
  7. Disconnect the fuel return hose from the pressure regulator. Place a clean shop cloth under the regulator to catch any leakage.
  8.  
  9. Remove the bolt holding the engine wiring harness to the left-hand valve cover.
  10.  
  11. Disconnect the protector from the bracket on the right side valve cover, then lift up the engine wiring harness.
  12.  
  13. Remove the two bolts, and then pull out the regulator. Remove and discard the O-ring from the unit.

To install:

  1. Apply a light coat of gasoline to the new O-ring, then install it on the regulator.
  2.  
  3. Attach the regulator to the left side fuel rail
  4.  
  5. Check that the pressure regulator rotates smoothly. If it does not, the O-ring may be out of position and causing the problem. Remove the regulator and install a new O-ring.
  6.  
  7. Attach the regulator, then tighten to 71 inch lbs. (8 Nm).
  8.  
  9. Install the engine wire with the bolt.
  10.  
  11. Attach the fuel return hose to the pressure regulator. Be sure to insert the hose up to the stopper and clip it.
  12.  
  13. Install the intake air connector.
  14.  
  15. Install the air intake assembly.
  16.  
  17. Start the engine and check for leaks.
  18.  

Fuel Pump



Removal & Installation
  1. Properly relieve the fuel system pressure.
  2.  
  3. Remove fuel tank from the vehicle. For additional information, please refer to the following topic(s): Fuel Tank Removal and Installation.
  4.  
  5. Remove the eight bolts that hold the fuel pump assembly to the thank. Pull out the fuel pump and sender gauge assembly. Remove the gasket from the fuel suction plate.
  6.  
  7. Disconnect the lead wire from the connector of the fuel suction plate.
  8.  
  9. Pull out the lower side of the fuel pump from the pump bracket.
  10.  
  11. Disconnect the fuel hose from the fuel pump, and remove the fuel pump.

To install:

  1. Connect the fuel hose to the outlet port of the fuel pump.
  2.  
  3. Install the fuel pump by pushing the lower side of the fuel pump.
  4.  
  5. Install the lead wire to the fuel pump and connector of the fuel suction plate.
  6.  
  7. Install a new gasket to the fuel suction plate. Insert the fuel pump and sender gauge assembly into the fuel tank.
  8.  
  9. Tighten the fuel pump assembly mounting bolts to 31 inch lbs. (3.5 Nm).
  10.  
  11. Connect the fuel supply and return hoses and install the fuel tank into the vehicle.
  12.  
  13. Start the engine and check for leaks.
  14.  

  1. Properly relieve the fuel system pressure.
  2.  
  3. Remove fuel tank from the vehicle. For additional information, please refer to the following topic(s): Fuel Tank Removal and Installation.
  4.  
  5. Remove the horseshoe-shaped joint clips and disconnect the fuel supply and return hoses form the fuel pump assembly.
  6.  
  7. Install Special Tool 09808-14020 over the fuel pump assembly retainer, and loosen the retainer. Remove the retainer and pull out the fuel pump and sender gauge assembly and the gasket.
    WARNING
    Be careful not bend the arm of the sender gauge.

  9. Disconnect the fuel sender gauge connector, unlock the fuel sender and slide it off to remove.
  10.  
  11. Using a suitable pry tool, disconnect the four snap-claws from the claw hole and remove the bottom sub tank. Disconnect the fuel pump connector, disengage the claws from the claw holes and remove the fuel pump.
  12.  
  13. Pry out the clip and pull out the fuel filter from the bottom of the fuel pump.
  14.  

To install:

  1. Apply a light coat of gasoline to the a new O-ring before installing a new fuel filter to fuel pump. Snap the fuel pump into the sender gauge assembly, and install the bottom sub tank. Slide the sender gauge into place and connect the sender gauge and fuel pump connector.
  2.  
  3. Install a new gasket onto the fuel tank and insert the fuel pump and sender gauge assembly into the fuel tank. To properly seat the assembly, you must fit a tab on the assembly into a keyway of the fuel tank.

  5. Using a new retainer ring, align the mark on the retainer with a starting point on the tank. Hold the module and turn the retainer 1 full turn, by hand. Using the tool, turn the retainer 1 full turn more and position the mark on the retainer into a range -A- on the tank, as shown.

  7. Install the fuel supply and return hoses using the tube clips and install the fuel tank into the vehicle.

Fuel Rail & Injectors




NOTE
The engines covered by this information are Sequentially Fuel Injected (SFI). This requires that the electrical connectors for each injector be tagged so that they can be installed in their exact original locations. This is extremely important.

Removal & Installation
1gr-FE Engine
  1. Properly relieve the fuel system pressure.
  2.  
  3. Drain the cooling system.
  4.  
  5. Remove the engine appearance cover.
  6.  
  7. Remove the air intake assembly.
  8.  
  9. Remove the upper intake manifold (Toyota calls it the -Intake Air Surge Tank-). For additional information, please refer to the following topic(s): -Intake Manifold, Removal & Installation-.
  10.  
  11. Disconnect the fuel supply and return hoses from the fuel rail. Be prepared to catch spilled fuel. Cover the ends of the fuel hoses to keep out dirt and foreign objects.
  12.  
  13. Tag each of the fuel injector connections for identification to its original location. Detach the fuel injector electrical connections.
  14.  
  15. Unbolt and remove the fuel rail (delivery pipes) together with the injectors.
    WARNING
    Be careful not to drop the injectors when removing the fuel rail.

  16.  
  17. Pull the injectors out of the delivery pipes, and then remove the O-rings and grommets from each injector.
  18.  

To install:

  1. Install new O-rings on each injector. Apply a light coat of gasoline on the O-rings.
  2.  
  3. While gently twisting the injector clockwise and counterclockwise, push it into the delivery pipe. Position the injector connector outward. Install all of the injectors in the same manner.
  4.  
  5. Place the fuel rail together with the 6 fuel injectors on the intake manifold. Temporarily install the six bolts which are used to hold the fuel rail to the intake manifold.
  6.  
  7. Check that the fuel injectors rotate smoothly. Ensure the fuel injector connector is positioned outward.
    NOTE
    If fuel injectors do not rotate smoothly, the probable cause is incorrect installation of O-rings. Replace an O-ring.

  8.  
  9. Tighten the six bolts which are used to hold the fuel delivery pipe to the intake manifold to 11 ft. lbs. (15 Nm). Connect the six fuel injector connectors.
  10.  
  11. Connect the fuel supply and return hoses to the fuel rail.
  12.  
  13. Install the upper intake manifold.
  14.  
  15. Install the air intake assembly.
  16.  
  17. Install the engine appearance cover.
  18.  
  19. Refill the cooling system to the correct level.
  20.  
  21. Start the engine and check for leaks.

  1. Remove the acoustic/cosmetic throttle body cover.
  2.  
  3. Remove the air intake assembly.
  4.  
  5. Remove the fuel pressure pulsation damper, upper gasket and main fuel hoses and its gasket. Expect fuel to run out, so place a clean shop cloth under the connections before loosening the damper.
  6.  
  7. Detach the electrical connector from the Vacuum Switch Valve (VSV) for the EVAP system.
  8.  
  9. Tag the wiring harness connections for identification, as required. Then, detach the engine wiring harness clamps from the engine brackets.
  10.  
  11. Remove the bolt holding the clamp on the fuel return pipe to the left side delivery pipe. Remove the bolts from the front fuel pipe (crossover fuel line).
  12.  
  13. Tag each of the fuel injector electrical connectors for identification to their original location. This is important. This engine is sequentially fuel injected and each injector connector must go on the proper fuel injector. Detach the eight fuel injector connectors.
  14.  
  15. Remove the four nuts holding the fuel rails to the lower intake manifold.
  16.  
  17. Remove the fuel rails along with the fuel injectors, the four spacers and eight insulators. Use care. The fuel injectors are retained only by their O-rings and tend to drop out of the fuel rail as it is being removed. Be careful not to drop any injectors.
  18.  

To install:

  1. Install new grommets, insulators and O-rings on each injector. Apply a light coat of gasoline on the O-rings.
  2.  
  3. While gently twisting the injector clockwise and counterclockwise, push it into the delivery pipe. Install all eight injectors in this manner.
  4.  
  5. Position the injector connector outward so it will match up with the injector harness connectors.
  6.  
  7. Place the four spacers into position on the intake manifold. Temporarily install the four nuts to hold the fuel rails to the intake manifold.
  8.  
  9. Check that the injectors rotate smoothly. If they do not, the O-rings have probably been installed incorrectly. If this has occurred, replace the O-rings with new ones.
  10.  
  11. Attach the injector connectors, noting the identification tags made at removal.
  12.  
  13. Install the front fuel pipe (crossover) with new gaskets and union bolts, tighten the union bolts to 29 ft. lbs. (39 Nm). Tighten the nuts retaining the fuel rails to the intake manifold to 13 ft. lbs. (18 Nm).
  14.  
  15. If removed, install the fuel pressure regulator.
  16.  
  17. Connect the engine wiring harness to its clamps and brackets. Make sure the wire protector is in place.
  18.  
  19. Connect the EVAP VSV to the upper intake manifold.
  20.  
  21. Thread the fuel pressure pulsation damper into place and tighten to 29 ft. lbs. (39 Nm).
  22.  
  23. Install the air intake assembly and acoustic/cosmetic throttle body cover.
  24.  
  25. Start the engine and check for vacuum and fuel leaks.
  26.  

5vz-FE Engine

  1. Before servicing the vehicle, refer to the Precautions section.
  2.  
  3. Depressurize the fuel system.
  4.  
  5. Remove or disconnect the following:

    Air cleaner hose
     
    Upper half of the intake manifold
     
    Fuel pressure regulator
     
    Fuel inlet pipe
     
    Fuel injector electrical connections
     
    Fuel rail with the injectors
     
    Spacers from the intake manifold
     
    Injectors from the delivery pipes
     
    O-rings and grommets, discard them
     

  6.  

To install:

  1. Install or connect the following:

    New grommets and O-rings on each injector, lubricated with a light coat of gasoline
     
    Fuel injector with the electrical connector facing outward
     
    Spacers on the intake manifold
     

  2.  
  3. Temporarily install the bolts to hold the delivery pipes to the intake manifold.
  4.  
  5. Check that the injectors rotate smoothly. If they do not, the O-rings have probably been installed incorrectly.
  6.  
  7. Install or connect the following:

    Fuel injector electrical connectors
     
    Fuel pipe with new gaskets. Tighten the bolts to 25 ft. lbs. (34 Nm) and the delivery pipes-to-intake manifold bolts to 10 ft. lbs. (13 Nm).
     
    Fuel pipe union with new gaskets. Tighten the clamp bolt to 71 inch lbs. (8 Nm).
     
    Fuel pressure regulator
     

  8.  
  9. Inspect the vacuum lines and connections. Look for any loose connections, sharp bends or damage.
  10.  
  11. Install or connect the following:

    Air cleaner
     
    Air cleaner hose
     

  12.  
  13. Start the engine and check for vacuum and fuel leaks.

  9. Disconnect the fuel inlet pipe. Be prepared to collect spilled fuel. Use clean shop cloths under the fuel connection.
  10.  
  11. Tag each of the fuel injector connections for identification to its original location. Detach the fuel injector electrical connections.
  12.  
  13. Unbolt and remove the fuel rail (delivery pipes) together with the injectors.
  14.  
  15. Remove the spacers from the intake manifold.
  16.  
  17. Pull the injectors out of the delivery pipes, and then remove the O-rings and grommets from each injector.
  18.  

To install:

  1. Install new grommets and O-rings on each injector. Apply a light coat of gasoline on the O-rings.
  2.  
  3. While gently twisting the injector clockwise and counterclockwise, push it into the delivery pipe. Install all of the injectors in the same manner.
  4.  
  5. Position the injector connector outward.
  6.  
  7. Place the spacers into position on the intake manifold. Temporarily install the bolts to hold the delivery pipes to the intake manifold.
  8.  
  9. Check that the injectors rotate smoothly. If they do not, the O-rings have probably been installed incorrectly. If this has occurred, replace the O-rings with new ones.
  10.  
  11. Position the injector connector outward, and then attach the injector connectors.
  12.  
  13. Install the fuel pipe with new gaskets and union bolts, tighten to 25 ft. lbs. (34 Nm). Tighten the bolts retaining the delivery pipes to the intake manifold to 10 ft. lbs. (13 Nm).
  14.  
  15. Temporarily install the union with new gaskets, then connect the fuel pipe. Install the clamp bolt; tighten to 71 inch lbs. (8 Nm).
  16.  
  17. Install the fuel pressure regulator.
  18.  
  19. Inspect the vacuum lines and connections. Look for any loose connections, sharp bends or damage.
  20.  
  21. Install the air intake assembly.
  22.  
  23. Start the engine and check for vacuum and fuel leaks.
  24.  

Relieving Fuel System Pressure



To relieve the fuel pressure, wrap a clean shop cloth around the union bolt (banjo bolt) at the fuel delivery rail. Slowly loosen the bolt holding the fuel line and allow pressurized fuel to escape into the cloth. Do NOT allow fuel to spray from the fitting; always wrap it in a clean cloth.

Pressure may also be relieved at the fuel filter, if desired. Tighten the union bolt.

  1. Remove the fuel pump relay from the engine compartment relay block. Start the engine and allow it to run out of fuel and stall. Turn the ignition OFF . Try to restart the engine to make sure there is no fuel pressure. Turn the ignition OFF , disconnect the negative battery cable and reinstall the relay. Remove the fuel tank cap to release any pressure from the fuel tank.
  2.  
  3. Place a catch-pan under the joint to be disconnected. A large quantity of fuel may be released when the joint is opened. Place a shop towel over the area and slowly loosen the joint using a wrench of the correct size. Use a back-up wrench if needed.
  4.  
  5. Allow the fuel left in the line to bleed off slowly before fully disconnecting the joint. Plug the opened lines immediately to prevent fuel spillage or the entry of dirt.
  6.  

Throttle Body



Removal & Installation
1gr-FE Engine
  1. Drain the cooling system.
  2.  
  3. Disconnect the negative battery cable.
  4.  
  5. Remove the engine appearance cover.
  6.  
  7. Disconnect the vent hose.
  8.  
  9. Disconnect the vacuum hose, mass air flow meter connector and wiring harness clamps from the air cleaner box.
  10.  
  11. Loosen the air hose clamps, then remove the mounting bolts and remove the air cleaner box.
  12.  
  13. Disconnect the coolant hoses and throttle motor connecter from the throttle body.
  14.  
  15. Remove the mounting bolts and remove the throttle body and gasket.
  16.  

To install:

  1. Install a new gasket and throttle body. Tighten the four mounting bolts to 9 ft. lbs. (11 Nm). Connect the throttle motor connector.
  2.  
  3. Connect the coolant hoses to the throttle body.
  4.  
  5. Install the air cleaner box and tighten the mounting bolts to 71 inch lbs. (8 Nm).
  6.  
  7. Connect the air hoses and clamps, wiring harness clamps, mass air flow meter connector and vacuum hoses to the air cleaner box.
  8.  
  9. Connect the vent hose.
  10.  
  11. Install the engine appearance cover.
  12.  
  13. Connect the negative battery cable.
  14.  
  15. Fill the cooling system to the correct level.
  16.  
  17. Start the engine and check for leaks.
  18.  

2RZ-FE And 3RZ-FE Engines

  1. Drain the engine coolant.
  2.  
  3. If equipped with a manual transmission, disconnect the accelerator cable from the throttle body.
  4.  
  5. If equipped with an automatic transmission, disconnect the accelerator cable and the throttle cables from the throttle body.
  6.  
  7. Remove the air cleaner hose with the resonator.
  8.  
  9. Tag for identification, then disconnect the air hose from the Idle Air Control (IAC) valve, the vacuum line from the fuel pressure regulator, and the clamp for the engine wiring harness. Remove the two bolts, the hose clamp and remove the intake air intake connector.
  10.  
  11. Disconnect the PCV hose.
  12.  
  13. Tag for identification then disconnect the three vacuum hoses, EVAP hose and, if equipped with power steering, the hose for the power steering idle-up.
  14.  
  15. Detach the Throttle Position (TP) sensor and IAC valve connectors.
  16.  
  17. Remove the two bolts and two nuts and remove the throttle body from the air intake. Discard the gasket.
  18.  

To install:

  1. Using soft brush and carburetor cleaner, clean the cast aluminum parts. Using compressed air, clean all passages and opening.
  2.  


WARNING
To prevent damaging the parts, do NOT clean the TP sensor or IAC Valve.

  1. Apply vacuum to the throttle opener. Check that there is no clearance between the throttle stop screw and throttle lever when the throttle valve is fully closed.
  2.  
  3. Installation is the reverse of the removal procedure. Use a new gasket on the throttle body. Tighten the nuts and bolts to 14 ft. lbs. (20 Nm).
  4.  
  5. Attach the TP sensor and IAC valve wiring.
  6.  
  7. Install the control cables to the throttle body.
  8.  
  9. Install the hoses, noting the identification tags made at removal.
  10.  
  11. Connect the PCV and air cleaner hoses.
  12.  
  13. Fill the cooling system. Start the engine to check for coolant and vacuum leaks. Add coolant, as required.
  14.  

2UZ-FE Engine

  1. Remove the acoustic/cosmetic throttle body cover.
  2.  
  3. Drain the engine coolant.
  4.  
  5. Remove the intake air connector.
  6.  
  7. Disconnect the accelerator cable from the throttle body.
  8.  
  9. Detach the Throttle Position (TP) sensor electrical connector.
  10.  
  11. Detach the throttle control motor electrical connector.
  12.  
  13. Disconnect the accelerator pedal position electrical sensor
  14.  
  15. Disconnect the accelerator pedal position sensor wire from the two clamps on the wire bracket.
  16.  
  17. Disconnect the PCV hose and water bypass hose from the throttle body.
  18.  
  19. Remove the ventilation cap.
  20.  
  21. Remove the two bolts and two nuts and remove the throttle body from the intake manifold.
  22.  
  23. Disconnect the water bypass hose from the thermostat on the throttle body and remove the throttle body from the vehicle. Discard the gasket.
  24.  

To install:

  1. Installation is the reverse of the installation procedure. Connect the water bypass hose to the manifold thermostat on the throttle body.
  2.  
  3. Position the throttle body to the intake manifold, using a new gasket. Tighten the two nuts and bolts evenly to 13 ft. lbs. (18 Nm). Install the ventilation cap.
  4.  
  5. Connect the water bypass hose and PCV hose to the throttle body
  6.  
  7. Attach the TP sensor and throttle control motor connectors.
  8.  
  9. Connect the accelerator pedal sensor connector and secure the wire to the clamps on the wire brackets.
  10.  
  11. Connect the accelerator cable to the throttle body and install the air intake connector.
  12.  
  13. Refill the cooling system to the correct level.
  14.  
  15. Start the engine and check for coolant leaks. Install the throttle body cover.

  1. Drain the cooling system.
  2.  
  3. Disconnect the accelerator cable from the throttle body.
  4.  
  5. Remove the air cleaner hose.
  6.  
  7. Detach the Throttle Position (TP) sensor connector , throttle control motor and accelerator pedal position sensor connectors.
  8.  
  9. Tag and disconnect the water and vacuum hoses from the throttle body.
  10.  
  11. Unbolt the throttle body and remove and discard the gasket.
  12.  

To install:

  1. Using soft brush and carburetor cleaner, clean the cast aluminum parts. Using compressed air, clean all passages and opening.
    WARNING
    To prevent damaging the parts, do NOT clean the TP sensor or IAC valve.

  3. Installation is the reverse of the removal procedure. Place a new gasket on the air intake chamber facing the tab (protrusion) upwards. Position the throttle body and tighten the fasteners evenly to 13 ft. lbs. (18 Nm).
  4.  
  5. Attach the TP sensor, throttle control motor and accelerator pedal position wiring.
  6.  
  7. Install the accelerator cable to the throttle body.
  8.  
  9. Attach the hoses, noting the identification tags made at removal.
  10.  
  11. Connect the air cleaner hose.
  12.  
  13. Fill the cooling system to the correct level.
  14.  
  15. Start the engine to check for coolant and vacuum leaks. Add coolant, as required.
