  1. Before servicing the vehicle, refer to the Precautions Section.
  2.  
  3. Disconnect the negative battery cable. Wait at least 90 seconds after disconnecting the negative battery cable to prevent possible airbag and seat belt pretensioner activation.
  4.  
  5. Drain the cooling system.
  6.  
  7. Recover refrigerant from A/C system.
  8.  
  9. Remove the front wiper and outer front cowl top panel

  11. Disconnect the liquid tube and suction hose as follows:


    1. Insert SST 09870-00015 (Suction tube), or SST 09870-00025 (Liquid tube) to piping clamp.
      NOTE
      Confirm the direction of the piping clamp claw and SST using the illustration showing on the caution label.

    2.  
    3. Push down SST and release the clamp lock.
      NOTE
      Be careful not to deform the tubes, when pushing SST.

    4.  
    5. Pull SST slightly and push the release lever, then remove the piping clamp with SST.
    6.  
    7. Remove the piping clamp from SST.
    8.  
    9. Disconnect the both tubes.
      NOTE
      Do not use tools like screwdriver to remove the tube. Cap the open fittings immediately to keep moisture or dirt out of the system.

  13. Disconnect water hoses from heater radiator (heater core) pipes.

  15. Remove the instrument panel as follows:
    NOTE
    If the airbag connector is disconnected with the ignition switch at ON, DTCs will be recorded.




    1. Place the front wheels facing straight ahead.
    2.  
    3. Using a Torx socket wrench, loosen the 2 Torx screws until the groove along the screw circumference catches on the screw case.
    4.  
    5. Pull out the wheel pad from the steering wheel and disconnect the airbag connector and disconnect.
      CAUTION
      When storing the wheel pad, keep the upper surface of the pad facing upward. Never disassemble the wheel pad. When removing the wheel pad, take care not to pull the airbag wire harness.

    6.  
    7. Remove the steering wheel set nut and place match marks on the steering wheel and main shaft assembly.
    8.  
    9. Using SST 09950-50013, remove the steering wheel.
    10.  
    11. Remove front door scuff plates.
    12.  
    13. Remove cowl side trims.
    14.  
    15. Remove front pillar garnishes.
    16.  
    17. Remove the 2 screws and hood lock release lever.
    18.  
    19. Zip the shifting hole cover open and remove the bolt and screw.
    20.  
    21. Using a screwdriver, remove the lower finish panel, then disconnect the connectors and DLC3.
    22.  
    23. Remove finish panel.
    24.  
    25. Remove column covers.
    26.  
    27. Disconnect the connectors, remove the 3 screws and combination switch with spiral cable.
      NOTE
      Do not disassemble the spiral cable or apply oil to it.

    28.  
    29. Rotate the stoppers of the glove compartment door to 90 degrees and pull them out inward.
    30.  
    31. Remove the 2 screws and glove compartment door.
    32.  
    33. Remove the 2 clips and, using a screwdriver, remove the lower center cluster finish panel. Disconnect the connector.
    34.  
    35. Remove glove compartment door reinforcement, if equipped.
    36.  
    37. Disconnect the passenger airbag connector and disengage the airbag connector clamp from the center bracket.
      CAUTION
      When disconnecting the airbag connector, take care not to damage the airbag wire harness.

    38.  
    39. Remove the 2 bolts and nuts and passenger airbag assembly.
      CAUTION
      Do not store the passenger airbag assembly with the airbag deployment side facing down. Never disassemble the passenger airbag assembly. Take care not to damage the wire harness.

    40.  
    41. Remove hazard warning switch, using a screwdriver and disconnect the connectors. Tape the screwdriver tip before use.
    42.  
    43. Remove radio or radio tuner opening cover.
    44.  
    45. Remove the 2 screws, and using a screwdriver, remove the cluster finish panel assembly. Disconnect the connectors.
    46.  
    47. Remove the 3 screws and combination meter. Disconnect the connector.
    48.  
    49. Remove the No. 1 and No. 2 side defroster nozzles, using a screwdriver. Tape the screwdriver tip before use.
    50.  
    51. Remove the No. 1 and No. 3 registers, using a screwdriver. Tape the screwdriver tip before use.
    52.  
    53. Remove fasteners and lower steering column from under the instrument panel
    54.  
    55. Disconnect the connectors, wire harness clamps and remove the 4 bolts, 3 screws and instrument panel.
    56.  
    57. Remove No. 1 brace.
    58.  
    59. Remove the instrument panel reinforcement.
    60.  
    61. Remove the rear console box.
    62.

  17. Remove the blower unit.

  19. Remove A/C unit as follows:


    1. Remove the 2 screws and defroster duct.
    2.  
    3. Remove the foot air duct.
    4.  
    5. Disconnect the connectors.
    6.  
    7. Remove the 2 nuts and A/C unit.
    8.

  21. Remove or disconnect the following:

    Thermistor
     
    Expansion valve
     
    PTC heater
     
    Drain hose
     
    Aspirator and hose
     

  22.  
  23. Remove heater pipe cover as follows:


    1. Disconnect the connector.
    2.  
    3. Remove the screw.
    4.  
    5. Release the 2 claws and remove the heater pipe cover.

  25. Remove the heater radiator (heater core) as follows:


    1. Remove the 3 screws and clamp.
    2.  
    3. Remove the 3 screws and 2 clamps.
    4.  
    5. Pull out the heater radiator.
    6.

To install:

  1. Install the heater radiator (heater core) into the A/C unit and tighten the screws and clamps.
  2.  
  3. Install the heater pipe cover, engaging the 2 claws, tightening the screw and engage the connector.
  4.  
  5. Install or connect the following:

    Aspirator and hose
     
    Drain hose
     
    PTC heater
     
    Expansion valve
     
    Thermistor
     

  6.  
  7. Install the A/C unit into the vehicle as follows:


    1. Tighten the 2 mounting nuts to the A/C unit.
    2.  
    3. Connect the connectors.
    4.  
    5. Install the foot air duct.
    6.  
    7. Install the defroster duct and tighten the 2 screws.
    8.  

  8.  
  9. Install the blower unit.
  10.  
  11. Install the instrument panel as follows:


    1. Install the rear console box.
    2.  
    3. Install the instrument panel reinforcement.
    4.  
    5. Install the No. 1 brace.
    6.  
    7. Connect the connectors, wire harness clamps and install the instrument panel. Install and tighten the 4 bolts and 3 screws.
    8.  
    9. Position steering column in place under the instrument panel and tighten the fasteners to 19 ft. lbs. (25 Nm).
    10.  
    11. Install the No. 1 and No. 3 registers.
    12.  
    13. Install the No. 1 and No. 2 side defroster nozzles.
    14.  
    15. Install the combination meter and 3 mounting screws. Engage the connectors.
    16.  
    17. Install the cluster finish panel and 2 screws.
    18.  
    19. Install radio or radio tuner opening cover.
    20.

  13. Fill the radiator with engine coolant until it reaches the rim of the radiator filler. If the engine coolant level of the radiator drops when grasping the radiator inlet hose outlet hose several times by hand, add more engine coolant.
  14.  
  15. Fill the radiator reservoir tank with engine coolant to the maximum level.
  16.  
  17. Install the radiator cap and start the engine. After repeatedly idling and racing the engine several times for approx. 2 minutes, stop the engine.
  18.  
  19. Remove the radiator cap and fill the radiator with engine coolant until it reaches the rim of the radiator filler. If the engine coolant level of the radiator drops when grasping the radiator inlet hose and outlet hose several times by hand, add more coolant.
  20.  
  21. Install the radiator cap.
  22.  
  23. Perform the activation inspection mode (within 60 seconds) as follows:


    1. Turn the ignition switch ON from OFF.
    2.  
    3. With the shift lever in P position, fully depress the accelerator pedal 2 times.
    4.  
    5. With the shift lever in N position, fully depress the accelerator pedal 2 times.
    6.  
    7. With the shift lever in P position, fully depress the accelerator pedal 2 times.
    8.  
    9. Activate the inspecting mode and check that the hybrid system error warning light on the multi-center display flashes.
    10.  
    11. Turning the ignition switch to START starts the engine-s continuous operation.
    12.

  25. Start the engine and warm it up until the radiator fan starts to turn with the engine speed at less than 2,500 rpm. Stop the engine immediately after the radiator fan starts to turn.
  26.  
  27. Stop the engine and cool it down. Cool down the engine until its temperature becomes below 50°C (122 °F).
  28.  
  29. Remove the radiator cap and check the engine coolant level of the radiator. If it has dropped, repeat the previous 4 steps.
  30.  
  31. Bleed air from water pump by performing the following:


    1. Set the vehicle in the following conditions:

      Ignition switch ON
       
      Blower speed control dial to LOW
       
      Temperature control dial to MAX. HOT
       




    2.  
    3. Operate the water pump in the following conditions:

      The engine stopped
       
      The blower switch ON
       
      Temperature control dial at MAX. HOT
       

    4.

  33. Operate the water pump until a sound of the air-containing engine coolant can not be heard from the heater core.
  34.  
  35. When the engine coolant remains full, fill the radiator reservoir tank with engine coolant to the maximum level.
  36.  
  37. Install the instrument panel as follows:


    1. Install hazard warning switch and connect the connectors.
    2.  
    3. Install the passenger airbag assembly.
    4.  
    5. Engage the airbag connector clamp to the center bracket and connect the passenger airbag connector.
    6.  
    7. Install glove compartment door reinforcement, if equipped.
    8.  
    9. Install the lower center cluster finish panel. Engage the connector and 2 clips.
    10.  
    11. Install the glove compartment door.
    12.  
    13. Install the combination switch with spiral cable and connect the connectors.
    14.  
    15. Install column covers.
    16.  
    17. Install finish panel.
    18.  
    19. Connect the connectors and DLC3 and install the lower finish panel.
    20.  
    21. Install the bolt and screw and close the shifting hole cover.
    22.  
    23. Install the hood lock release lever.
    24.  
    25. Install the front pillar garnishes.
    26.  
    27. Install the cowl side trims.
    28.  
    29. Install front door scuff plates.
    30.  
    31. Install the steering wheel. Torque the set nut to 37 ft. lbs. (50 Nm).
    32.  
    33. Connect the airbag connector. Install the wheel pad to the steering wheel and tighten the 2 screws to 78 inch lbs. (8.8 Nm).
    34.

  39. Connect water hoses to the heater radiator (heater core) pipes.
  40.  
  41. Connect the liquid tube and suction hose.
  42.  
  43. Install the front wiper and outer front cowl top panel
  44.  
  45. Evacuate and recharge the refrigerant.
  46.  
  47. Connect the negative battery cable.
  48.  
  49. Operate the engine to normal operating temperatures; then, check the climate control operation and check for leaks.
  50.  

2004-06 Models



  1. Before servicing the vehicle, refer to the Precautions Section.
  2.  
  3. Disconnect the negative battery cable. Wait at least 90 seconds after disconnecting the negative battery cable to prevent possible airbag and seat belt pretensioner activation.
  4.  
  5. Place front wheels in the straight ahead position.
  6.  
  7. Drain the cooling system.
  8.  
  9. Recover refrigerant from A/C system.
  10.  
  11. Disconnect the suction hose sub-assembly as follows:


    1. Check SST 09870-00015 installation direction. Set SST so that the stopper side is on the piping clamp lock side.
    2.  
    3. Install SST on the piping clamp.
    4.  
    5. Push down on SST with your thumb while holding the pipe with both hands. Be careful not to bend the pipe.
    6.  
    7. Pull SST until the stopper touches the pipe.
    8.  
    9. Raise SST stopper and remove the piping clamp with SST from the pipe.
    10.  
    11. Remove the piping clamp from SST.
    12.  
    13. Disconnect the suction hose by hand or using a screwdriver.
    14.  
    15. Remove the 2 O-rings from the suction hose. Do not apply excessive force to the suction hose. Seal the opening of the disconnected part using vinyl tape to prevent moisture and foreign matter from entering it.
    16.

  13. Disconnect the cooler refrigerant liquid pipe E (to cooler unit) by using the same procedures described for the suction hose utilizing SST 09870-00025.
  14.  
  15. Slide the clip and disconnect the heater water hose B. Do not apply excessive force to the water hose B. Prepare a drain pan or cloth for when the cooling water leaks.
  16.  
  17. Slide the clip and disconnect the heater water hose A. Do not apply excessive force to the water hose A. Prepare a drain pan or cloth for when the cooling water leaks.

  19. Detach the 2 claws and 4 clips, and remove the instrument panel register.
  20.  
  21. Remove the 2 screws and disconnect the hood lock control cable.
  22.  
  23. Detach the 4 claws, 5 clips and disconnect all connectors and remove the instrument panel finish panel.
  24.  
  25. Detach the 3 claws, 4 clips and disconnect the connector and remove the instrument panel finish panel.
  26.  
  27. Detach the claw, 5 clips and disconnect the connector and remove the No. 3 instrument panel register.
  28.  
  29. Detach the 6 clips and remove the No. 4 instrument panel register.
  30.  
  31. Detach the 2 claws and 4 clips, and remove the No. 2 instrument panel register.

  33. Remove the multi-display assembly.
  34.  
  35. Remove the glove compartment door stopper from the glove compartment door.
  36.  
  37. While pushing in the sides of the glove compartment door, open the door to release it from the 2 stoppers.
  38.  
  39. Open the door until it is horizontal.
  40.  
  41. Pull the glove compartment door toward the rear of the vehicle to detach the 2 hinges and remove the glove compartment door.
  42.  
  43. Remove the instrument panel cushion.
  44.  
  45. Remove the instrument cluster finish panel end.
  46.  
  47. Using a screwdriver, remove the 2 instrument panel hole covers.
  48.  
  49. Remove the 2 screws, detach the claw and 2 clips, and remove the glove compartment door.
  50.  
  51. Remove the No. 1 instrument panel speaker sub-assembly (w/ JBL Sound System).
  52.  
  53. Remove the left and right front pillar garnish corner pieces.
  54.  
  55. Remove the left and right front pillar garnishes.
  56.  
  57. Disconnect the passenger airbag connector.
  58.  
  59. Remove the 3 screws, 2 bolts, pull up the instrument panel to detach the 6 claws and 3 clips.
  60.  
  61. Remove the instrument panel safety pad.

  93. Detach the 4 claws and remove the instrument panel finish panel lower.

  95. Detach the 2 claws and remove the No. 1 instrument panel under cover.

  97. Remove power steering ECU.
  98.  
  99. Remove the shift lever assembly lower.

  101. Using a clip remover, remove the 8 clips from the duct and lower instrument panel.

  103. Remove the 6 bolts, 2 screws, disconnect all connectors, and detach all clamps.
  104.  
  105. Remove the instrument panel lower sub-assembly.
  106.  
  107. Fold back the floor carpet so that the No. 3 air duct rear can be removed.
  108.  
  109. Detach the 10 claws and then remove the No. 3 air duct rear.
  110.  
  111. Remove the clip and No. 3 heater to register duct with the No. 2 side defroster nozzle duct.
  112.  
  113. Remove the No. 1 duct with the No. 1 side defroster nozzle duct.
  114.  
  115. Remove the No. 2 heater-to-register duct.
  116.  
  117. Remove the 2 clips, detach the 3 claws and then remove the defroster nozzle.
  118.  
  119. Remove the transaxle control ECU assembly.
  120.  
  121. Remove the ECM.
  122.  
  123. Remove the network gateway ECU.
  124.  
  125. Detach the clamp and disconnect the harness.
  126.  
  127. Remove the 2 bolts, nut and instrument panel brace.
  128.  
  129. Remove the air conditioning amplifier assembly by disconnecting the connector and removing the 2 screws.
  130.  
  131. Separate steering column from under the lower instrument panel.
  132.  
  133. Disconnect each connector and remove each clamp. Disconnect the wire harness.
  134.  
  135. Remove the 7 bolts, 2 nuts and then remove the instrument panel reinforcement with the air conditioner unit.

  137. Remove the air conditioning unit assembly as follows:


    1. Disconnect the 5 connectors.
    2.  
    3. Detach the 9 clamps and disconnect the wire harness.
    4.  
    5. Remove the bolt.
    6.  
    7. Detach the clamp and disconnect the junction connector.
    8.  
    9. Remove the 2 screws and air conditioning unit from the instrument panel reinforcement.

  139. Remove the 2 screws, disengage the fittings with the air conditioner and then remove the blower.
  140.  
  141. Detach the 2 claws and remove the defroster nozzle lower.
  142.  
  143. Remove the 2 screws and air mix control servo motor.
  144.  
  145. Remove the 2 screws and disengage the claw.
  146.  
  147. Detach the claw and remove the air outlet control servo motor.
  148.  
  149. Remove the 2 screws and expansion valve cover.
  150.  
  151. Using a 4mm hexagon wrench, remove the 2 hexagon bolts and air conditioning tube.
  152.  
  153. Remove the 2 O-rings from the air conditioning tube assembly.
  154.  
  155. Remove the cooler expansion valve from the No. 1 cooler evaporator.
  156.  
  157. Detach the clamp and disconnect the evaporator temperature sensor connector.
  158.  
  159. Detach the clamp and 2 claws, and remove the heater piping cover.
  160.  
  161. Remove the 4 screws and 4 clamps.
  162.  
  163. Remove the radiator heater unit from the air conditioner radiator.
    NOTE
    Prepare a drain pan or cloth for when the cooling water leaks.

  165. Remove the 2 screws and No. 1 air duct.
  166.  
  167. Remove the 4 screws and quick heater assembly.
  168.  
  169. Remove the 7 screws and No. 1 cooler evaporator from the heater case.
  170.  
  171. Remove the 2 O-rings from the No. 1 cooler evaporator.
  172.  
  173. Detach the 2 claws and remove the evaporator temperature sensor.
  174.  

To install:

  1. Install the evaporator temperature sensor and attach the 2 claws.
  2.  
  3. Install the No. 1 cooler evaporator sub-assembly as follows:


    1. Sufficiently apply compressor oil (ND-OIL 11) to 2 new O-rings and the fitting surface. Install the 2 O-rings to the No. 1 cooler evaporator.
      CAUTION
      Do not use any compressor oil other than ND-OIL 11. If any compressor oil other than ND-OIL 11 is used, compressor motor insulation performance may decrease, resulting in a leakage of electric power.

    2.  
    3. Install the No. 1 cooler evaporator with the 7 screws.
    4.  

  4.  
  5. Install the quick heater with the 4 screws.
  6.  
  7. Install the No. 1 air duct with the 2 screws.
  8.  
  9. Install the air conditioning radiator to the radiator heater unit and install the 4 clamps and 4 screws.
  10.  
  11. Attach the 2 claws and clamp to install the heater piping cover.
  12.  
  13. Attach the clamp and connect the evaporator temperature sensor connector.
  14.  
  15. Install the cooler expansion valve to the No. 1 cooler evaporator.
  16.  
  17. Install air conditioning tube and accessory assembly as follows:


    1. Sufficiently apply compressor oil (ND-OIL 11) to 2 new O-rings and the fitting surface. Install the 2 O-rings to the air conditioning tube assembly.
      CAUTION
      Do not use any compressor oil other than ND-OIL 11. If any compressor oil other than ND-OIL 11 is used, compressor motor insulation performance may decrease, resulting in a leakage of electric power.

    2.  
    3. Install the air conditioning tube to the No. 1 cooler evaporator, placing the cooler expansion valve between them. Using a 0.16 inch (4mm) hexagon wrench, install the 2 hexagon bolts and tighten to 30 inch lbs. (3.5 Nm).
    4.  
    5. Install the expansion cover with the 2 screws.
    6.

  19. Install the air outlet control servo motor and attach the claw.
  20.  
  21. Attach the claw and install the 2 screws.
  22.  
  23. Install the air mix control servo motor with the 2 screws.
  24.  
  25. Install the defroster nozzle lower and attach the 2 claws.
  26.  
  27. Install the blower and then attach the fittings with the air conditioner and install the 2 screws.
  28.  
  29. Install the air conditioning unit assembly as follows:


    1. Install the air conditioning unit to the instrument panel reinforcement with the 2 screws. Use repair screws (part No. 90159-70003) if the screws removed before cannot be tightened.
    2.  
    3. Attach the clamp to connect the junction connector.
    4.  
    5. Install the bolt.
    6.  
    7. Attach the 9 clamps to connect the wire harness.
    8.  
    9. Connect the 5 connectors.
    10.

  31. Install the instrument panel reinforcement with the 7 bolts.
  32.  
  33. Install the 2 nuts to the air conditioning unit and temporarily tighten them.
  34.  
  35. Connect each connector and install each clamp. Then connect the wire harness.
  36.  
  37. Install the air conditioning amplifier assembly with the 2 screws and engage the connector.
  38.  
  39. Place steering column into position underneath the lower instrument panel and tighten the mounting bolts.
  40.  
  41. Install the instrument panel brace with the 2 bolts and nut.
  42.  
  43. Attach the clamp to connect the harness.
  44.  
  45. Fully tighten the air conditioning unit with the 2 nuts. Tighten the left nut first, then the right nut second.
  46.  
  47. Install the network gateway ECU.
  48.  
  49. Install the ECM.
  50.  
  51. Install the transaxle control ECU assembly.
  52.  
  53. Install the defroster nozzle and attach the 3 claws.
  54.  
  55. Install the 2 clips.
  56.  
  57. Install the No. 2 heater-to-register duct.
  58.  
  59. Install the duct with the No. 1 side defroster nozzle duct.
  60.  
  61. Install the clip and then the duct with the No. 2 side defroster nozzle duct.
  62.  
  63. Attach the 10 claws to install the No. 3 air duct rear, then return the carpet to its original position.
  64.  
  65. Install the lower instrument panel sub-assembly.
  66.  
  67. Connect all the connectors and attach all the clamps.
  68.  
  69. Install the 2 screws, 6 bolts, 8 clips to the duct and lower instrument panel.
  70.  
  71. Install the lower shift lever assembly.
  72.  
  73. Install the power steering ECU.
  74.  
  75. Attach the 2 claws to install the No. 1 instrument panel under cover.
  76.  
  77. Attach the 4 claws to install the instrument panel finish panel.
  78.  
  79. Install the glove compartment door lock with the 4 screws.
  80.  
  81. Attach the 6 claws to install the glove compartment door lock cover.
  82.  
  83. Attach the 4 claws and 2 clips to install the instrument panel finish panel lower center. Install the clip.
  84.

  107. Attach the 6 claws and 3 clips to install the instrument panel safety pad. Install the 2 bolts and 3 screws.

  111. Install left and right front pillar garnishes.

  113. Install left and right front pillar garnish corner pieces.

  115. Install the No. 1 instrument panel speaker sub-assembly (w/ JBL Sound System).

  117. Attach the claw and 2 clips to install the glove compartment door. Install the 2 screws.

  119. Install the 2 instrument panel hole covers.

  121. Install the instrument cluster finish panel end.

  123. Install the instrument panel cushion.

  125. Attach the 2 hinges to install the glove compartment door.

  127. While pushing in the sides of the glove compartment door, engage it to the 2 stoppers.

  129. Install glove compartment door stopper sub-assembly.

  131. Install the multi-display assembly.

  133. Attach the 2 claws and 4 clips to install the No. 2 instrument panel register.

  135. Attach the 6 clips to install the No. 4 instrument panel register.

  137. Connect the connector, attach the claw and 5 clips to install the No. 3 instrument panel register.

  139. Connect the connector, attach the 3 claws and 4 clips to install the upper instrument panel finish panel.

  141. Connect the connectors, attach the 4 claws and 5 clips to install the lower instrument panel finish panel.

  143. Connect the hood lock control cable and install the 2 screws.

  145. Attach the 2 claws and 4 clips to install the instrument panel register.

  147. Connect the heater water hose A and slide the clip.

  149. Connect the heater water hose B and slide the clip.

  151. Connect the cooler refrigerant liquid pipe E (to cooler unit) as follows:


    1. Remove the attached vinyl tape from the pipe's disconnected part.

    3. Sufficiently apply compressor oil (ND-OIL 11) to 2 new O-rings and the pipe's connecting part.
      CAUTION
      Do not use any compressor oil other than ND-OIL 11. If any compressor oil other than ND-OIL 11 is used, compressor motor insulation performance may decrease, resulting in a leakage of electric power.

    5. Install the O-rings to the pipe.

    7. Insert the pipe joint into the cooler unit fitting hole securely.

    9. Using the piping clamp, connect the cooler unit refrigerant liquid pipe E. Ensure that the piping clamp is securely engaged.

  153. Connect the suction hose sub-assembly by using the same procedures described for the cooler unit refrigerant liquid pipe E.

  155. Refill the cooling system.

  157. Evacuate and recharge the refrigerant.

  161. Operate the engine to normal operating temperatures; then, check the climate control operation and check for coolant and refrigerant leaks.
