2.2L Engine



Before servicing any vehicle, please be sure to read the precautions section, which deals with personal safety, prevention of component damage, and important points to take into consideration when servicing a motor vehicle.


WARNING
The thermostat will not function correctly once it is contacted by oil. If oil is found in the cooling system, it must be flushed and the thermostat cartridge replaced.

  1. Drain the coolant.
  2.  
  3. Remove the exhaust heat shield bolts.
  4.  
  5. Remove the exhaust heat shield.
  6.  
  7. Raise the vehicle.
    NOTE
    A drain plug has been provided at the bottom of the water pump assembly for additional coolant drainage from the engine block and water pump.

  9. Drain the coolant from the water pump drain plug.

  11. Remove the thermostat cover bolts from the thermostat housing.
  12.  
  13. Remove and discard the thermostat housing O-seal.
    NOTE
    Twist the water feed pipe while pulling to remove it from the water pump.

  15. Remove the water pipe from the water pump assembly.
  16.  
  17. Remove and discard the seals from the water pipe.
  18.  
  19. Remove the inner thermostat sleeve.
  20.  
  21. Remove the thermostat assembly.
  22.  

To install:

  1. Install the thermostat cartridge into the thermostat housing while aligning the cartridge tangs up with the thermostat housing bolt holes. This will assure the inner sleeve can be completely installed.

  3. Align and insert the inner sleeve notch into the thermostat housing. If the inner sleeve notch is not properly positioned, the sleeve will not completely seat into the housing.
    NOTE
    The water feed pipe seals can be slightly lubricated with silicone gel to aid during installation.

  4.  
  5. Install a new O-seal on the water pipe.
  6.  
  7. Position the water pipe into the water pump assembly.
  8.  
  9. Seat the water feed O-seal by pushing and twisting toward the water pump. Take care not to tear or damage the O-ring.

  11. Install the thermostat housing cover to the water pipe. The water feed pipe has a locating tab to assure proper alignment.
  12.  
  13. Install a new thermostat housing cover seal into the recess groove.
  14.  
  15. Position the thermostat housing cover into position.
  16.  
  17. Install the thermostat housing cover bolts.
  18.  
  19. Tighten the thermostat housing cover-to-thermostat housing bolts to 89 inch lbs. (10 Nm).
  20.  
  21. Lower the vehicle.
  22.  
  23. Install the exhaust manifold heat shield.
  24.  
  25. Install the exhaust manifold heat shield bolts. Tighten the exhaust manifold heat shield bolts to 17 ft. lbs. (23 Nm).
    NOTE
    The vehicle must be level when filling the cooling system.

  27. Verify the drain valve at the radiator and the water pump are closed.
  28.  
  29. Fill the engine coolant .
  30.  
  31. Verify the repair and inspect for any leaks.
  32.  

2.4L Engine



Before servicing any vehicle, please be sure to read the precautions section, which deals with personal safety, prevention of component damage, and important points to take into consideration when servicing a motor vehicle.

  1. Drain and recycle the engine coolant.
    NOTE
    A drain has been provided at the bottom of the water pump for engine block coolant drainage.

  2.  
  3. Drain the coolant from the engine block at the water pump drain. After the coolant has drained, tighten the drain bolt.
  4.  
  5. Lower the vehicle.
  6.  
  7. Remove or disconnect the following:

    The battery tray
     
    The engine wiring harness electrical connector from the Engine Coolant Temperature (ECT) sensor
     
    The Heated Oxygen Sensor (HO2S) electrical connector rosebud clip from the thermostat housing
     

  8.  
  9. Reposition the radiator outlet hose clamp at the thermostat cover.
  10.  
  11. Remove or disconnect the following:

    The radiator outlet hose from the thermostat cover
     
    The exhaust heat shield bolts
     
    The exhaust heat shield
     
    The auxiliary heater water pump hose clip from the heater outlet hose
     

  12.  
  13. Reposition the auxiliary heater water pump hose clamp at the thermostat housing.
  14.  
  15. Remove the auxiliary heater water pump hose from the thermostat housing.
  16.  
  17. Reposition the heater inlet hose clamp at the thermostat housing.
  18.  
  19. Remove the heater inlet hose from the thermostat housing.
  20.  
  21. Raise and support the vehicle.
  22.  
  23. Remove or disconnect the following:
    NOTE
    Twist the water transfer pipe while pulling in order to remove it from the water pump.



    The ECT sensor, if necessary
     
    The thermostat housing bolts
     



    The water transfer pipe from the thermostat housing, if necessary
     
    The water transfer pipe O-ring seals and discard
     
    The thermostat cover bolts and cover, if necessary
     
    The thermostat

  25. Remove and discard the thermostat cover O-ring seal.
  26.  
  27. Remove all debris and thread sealant from the Engine Coolant Temperature (ECT) sensor and bolt holes if the housing is being re-used.

To install:

  1. Install a NEW thermostat cover O-ring seal into the recess groove.
  2.  
  3. Install the thermostat.
  4.  
  5. Install the thermostat cover bolts.
  6.  
  7. Install a NEW thermostat housing to engine gasket onto the thermostat housing.
  8.  
  9. Load the thermostat housing assembly into position.
    NOTE
    The water feed pipe seals can be lightly lubricated with coolant to aid during installation.

  10.  
  11. Install NEW O-ring seals onto the water feed pipe.
    NOTE
    Lubricate the O-rings with coolant ONLY.

  12.  
  13. Install the water feed pipe into the thermostat housing aligning locator tab.
  14.  
  15. Align the water pipe to water pump.
  16.  
  17. Seat the water feed O-ring seal by pushing inward toward the water pump. Take care not to tear or damage the O-ring.
  18.  
  19. Position the thermostat housing against the engine.
  20.  
  21. Install the thermostat housing bolts. Tighten the bolts to 89 in. lbs. (10 Nm).
  22.  
  23. If reinstalling the old sensor, coat the threads with sealant.
  24.  
  25. Install the ECT sensor, if necessary. Tighten the sensor to 15 ft. lbs. (20 Nm).
  26.  
  27. Lower the vehicle.
  28.  
  29. Install the heater inlet hose to the thermostat housing.
  30.  
  31. Position the heater inlet hose clamp at the thermostat housing.
  32.  
  33. Install the auxiliary heater water pump hose to the thermostat housing.
  34.  
  35. Position the auxiliary heater water pump hose clamp at the thermostat housing.
  36.  
  37. Install the auxiliary heater water pump hose clip to the heater outlet hose.
  38.  
  39. Install the exhaust heat shield.
  40.  
  41. Install the exhaust heat shield bolts. Tighten the bolts to 16 ft. lbs. (22 Nm).
  42.  
  43. Install the radiator outlet hose to the thermostat cover.
  44.  
  45. Position the radiator outlet hose clamp at the thermostat cover.
  46.  
  47. Connect the engine wiring harness electrical connector to the ECT sensor.
  48.  
  49. Install the HO2S electrical connector rosebud clip to the thermostat housing.
  50.  
  51. Install the battery tray.
  52.  
  53. Verify the drain valves at the radiator and water pump are closed.
  54.  
  55. Lower the vehicle.
  56.  
  57. Fill the cooling system
  58.  

3.5L Engine

  1. Drain the coolant.
  2.  
  3. Remove the battery.
  4.  
  5. Remove the thermostat housing.
  6.  
  7. Remove the thermostat.

To install:

  1. Install the thermostat with housing.
  2.  
  3. Install a new gasket.
  4.  
  5. Position the thermostat with the housing.
  6.  
  7. Apply thread sealant PST 565® to the bolt threads.
  8.  
  9. Install the housing bolts. Tighten the thermostat housing bolts 106 inch lbs. (12 Nm).
  10.  
  11. Install the battery.
  12.  
  13. Fill the cooling system.
  14.
