Transfer Case Removal & Installation

Before servicing any vehicle, please be sure to read the precautions section, which deals with personal safety, prevention of component damage, and important points to take into consideration when servicing a motor vehicle.

  1. Raise and support the vehicle.
  2.  
  3. Remove the propeller shaft.
  4.  
  5. Remove the drain plug to drain the transfer case oil.
  6.  
  7. Remove the exhaust cross-under pipe.
  8.  
  9. Remove the vent tube clamp .
  10.  
  11. Remove the vent tube from the transfer case.
  12.  
  13. Remove the transfer case.
    WARNING
    During removal of the transfer case/output shaft, do not use excessive force or damage to the bushings may occur.

  14.  
  15. Remove the transfer case from the transaxle .

To install:

  1. Install the transfer case to the transaxle.
  2.  
  3. Install the transfer case bolts.
  4.  
  5. Tighten the bolts to 38 ft. lbs. (51 Nm).
  6.  
  7. Install the vent hose and the clamp to the transfer case.
  8.  
  9. Install the exhaust cross-under pipe.
  10.  
  11. Install the propeller shaft.
  12.  
  13. Remove the transfer case check plug and fill the transfer case with the specified synthetic gear oil.
  14.  
  15. Install the check plug and gasket to the case.
  16.  
  17. Tighten the check plug to 33 ft. lbs. (44 Nm).
  18.  
  19. Lower the vehicle.

  1. Raise and safely support the vehicle.
  2.  
  3. Remove the intermediate drive shaft.
    NOTE
    Remove the retainer ring from the stub shaft for tool installation. Discard the used retainer ring.


    NOTE
    Use the proper container for fluid loss when the stub shaft is removed. Plug the Power Take-off Unit (PTU) to minimize fluid loss.

  5. Disengage the PTU stub shaft from the PTU using the J 44017, Shaft Remover, and SA9133T, Slide Hammer.

  7. Remove the propshaft center bearing to underbody bolts.
    NOTE
    Index mark the propshaft to PTU for re-installation.

  9. Remove the front propshaft attachment bolts.
  10.  
  11. Compress the CV joint and disengage the propshaft from the PTU and secure with wire.
  12.  
  13. Separate the steering gear from the cradle for clearance.
  14.  
  15. Remove the rear powertrain mount bracket bolts from the PTU.

  17. Remove the PTU brace bolts and remove the brace.
  18.  
  19. Remove the PTU to transaxle bolts.
  20.  
  21. Remove the PTU vent hose.

To install:


NOTE
Lubricate the seal with transaxle fluid prior to PTU installation.

  1. Inspect the transaxle output shaft seal, replace if damaged.
  2.  
  3. Install the PTU to transaxle. Ensure the PTU is fully engaged. Hand start the PTU to transaxle bolts. DO NOT tighten.
  4.  
  5. Install the PTU brace. Hand start all 6 bolts.
  6.  
  7. Tighten the PTU to transaxle bolts.
  8.  
  9. Tighten the bolts to 44 ft. lbs. (60 Nm).
  10.  
  11. Tighten the PTU brace bolts.
  12.  
  13. Tighten the bolts to 44 ft. lbs. (60 Nm).
  14.  
  15. Hand start all the powertrain mount to PTU bolts and tighten.
    NOTE
    Use the index mark for reassembly.

  16.  
  17. Hand start the propshaft center bearing bolts.
  18.  
  19. Ensure all the PTU flange and propshaft coupling area is clean. Insert coupling into the PTU flange.
    NOTE
    Apply Permatex Threadlocker® Blue to bolt threads.

  20.  
  21. Hand start all propshaft coupling bolts. Tighten the bolts to 19 ft. lbs. (25 Nm).
  22.  
  23. Install the center bearing bolts. Tighten the bolts to 19 ft. lbs. (25 Nm).
  24.  
  25. Install the intermediate drive shaft.
  26.  
  27. Position the steering gear mounts to the cradle.
  28.  
  29. Install the PTU vent hose.
    NOTE
    Use sealant GM P/N 12345493 or equivalent on the fill plug.

  30.  
  31. Check the PTU fluid fill. Remove the fluid fill plug. Fill until fluid is just below the bottom of the fill hole. Specification: Add 17 oz. (500 ml) PTU fluid.
  32.  
  33. Tighten the fill plug to 11 ft. lbs. (15 Nm).
  34.  
  35. Lower the vehicle.
  36.  
  37. Start the engine and observe the idle. Compare to pre-removal condition. If necessary, perform the powertrain balance procedure.
  38.  
  39. Check the transaxle oil level and fill as required.
  40.
